This is giving me anxiety considering I am installing the US headers and mid pipe system in about a week

Mine is the euro setup. Hopefully the US version has better fitment.
I'd definitely leave the headers loosely bolted until the mid pipe is firmly bolted up.

On the E36 SS I usually suggest "soft" installing everything (hardware just installed enough to hold things in place), then going back over it all and cranking it down. It's the only way I've found to make lining the system up possible. Fitment is very tight, it's one of those the system fits one way and one way only deals.... unless you start opening up the holes.

Thanks James... And yes I think the US system might be easier considering the mid pipe connection is the slip on type. I am paying someone to have this installed and it easily becomes and issue and prices start going up when things don't line up.

The Euro version has a slip on connection at the muffler (at least one pipe is slip on). The issue is at the mid pipe to header. That is not slip on is it on the US version?

So I finally got the mid pipe connected. I ended up drilling out the mid pipe flange bolt holes in order to get enough clearance to bolt to the headers (the SS euro headers have threaded holes to receive the bolts). Loosening the headers really didn't help as the additional movement was not in the direction that helped alignment. All it did was give me the addition job of re-torqueing a bunch of hard to reach nuts. What I now know for sure is that the SS fitment is off. It is really, really annoying. You would think that an end-to-end setup, and not inexpensive setup, would properly fit. There is not a ton of material around the flange to remove. Too much an the gasket won't seal. Too little and the bolts won't line up. Drill out a little, try it, drill a little more, until you get the needed clearance. The right to do this would have been to grind off one of the flange welds, get everything lined up and re-weld the flange. That would have involved a lot of work and cost. Maybe I could have ground off the weld myself, not sure. Anyway, I opted for the drill out method.
Hopefully the muffler fits without any further headaches.

Went back under the car and noticed that the forward header, just past the collector, is pressing against a high spot where the transmission mates to the engine block. I would say it is just barely pressing but enough where I cannot fit a sheet of paper between the two. I can try to adjust everything again but I am wondering if it is worth it. Likely I'd have to loosen the manifold from the head. The spot is so small that, had I known, I could have easily ground a bit of material off the trans case.
Thoughts?

Lol you make it sound like he died.
It really does suck though. Parts like this should not require such extensive modification.

No, I am not near death. But I sometimes feel that someone at Supersprint should be called to Judgement.
