E46 M3 Diff (my journey)...
 
My e46 m3 diff journey: As most E46 M3 owners, my cars does have some sort of e46 M3 diff clunk. Not sure if mine is the "normal" clunk, since it is extensive and quite loud. A "lot" of play in both output flanges as well as in the input flange. The diff has 155.000 km.

To make a long story short, I ordered a complete factory new unit. About to install it, but before I do I took the time to document the new unit (the old one will be documented after the new one is in place).

What is noticed is that there is approx 1.5mm rotational play in the left side flange, virtually no rotational play in the right (passenger) flange and absolutely no play in the input flange.

I purchased two e46 M3s brand new.

Both had M clunk from day 1, with <5 miles on the odometer.

I got a 4.1 fully rebuilt unit from diffsonline, had clunk.

My diffsonline has clunk. I asked them to make it as tight as possible so clunk is way less than it was before. However there is a price for tighter assembly it whines more than stock when you of throttle at 60-80mph.
